What is Novelis building at Bay Minette?
Novelis is building a 600kt, or 600,000-tonne, greenfield aluminium rolling and recycling plant in Bay Minette, Alabama. Management describes the facility as low-carbon and says it is being developed in a capacity-constrained US market to support North American growth over coming decades.
The project’s estimated total capital cost is in the order of Rs 500 crore, of which Novelis had spent Rs 440 crore by the end of Q2 FY27. That spending represents 88% of the stated estimate, although the presentation does not disclose a revised budget, a remaining-spend forecast or a targeted project return.
Novelis does not allocate the planned 600kt capacity by product, customer or end market. Its largest existing end market was beverage packaging, at 62% of FY26 shipments, followed by automotive at 18%, specialty at 17% and aerospace at 3%.
How far has Novelis progressed with Bay Minette commissioning?
Novelis says Bay Minette commissioning is under way and that the cold mill produced its first coil in September 2026. The presentation identifies September 28, 2026 as the first-coil date, marking the transition from construction activity toward the remaining steps needed for commercial shipments.
The next stated milestone is the first cast ingot, targeted for Q3 FY27. Novelis then plans to begin producing coils on the hot mill in Q4 FY27, creating a sequence in which casting and hot-mill operations are brought on line after the cold-mill milestone.
The presentation calls both the first cold-mill coil and the planned first cast ingot significant milestones. It does not provide trial-production volumes, customer-qualification progress, utilisation targets or a date for reaching the facility’s full 600kt capacity.
When will Novelis begin commercial shipments from Bay Minette?
Novelis expects to commence commercial shipments from Bay Minette in Q1 FY28. This is a management expectation rather than a disclosed target for full production, and it follows the completed cold-mill milestone, the Q3 FY27 cast-ingot target and the Q4 FY27 hot-mill coil plan.
The timetable shows that the cold mill had produced a coil by September 2026 while the casting operation and hot mill still had future milestones. Commercial output therefore depends on completing those remaining steps within the periods management has specified.
Novelis repeats the Q1 FY28 expectation in its summary of Q2 FY27 results. The presentation does not name an initial customer, specify contracted shipment volumes, identify first-shipment products or provide a quarterly output forecast for Q1 FY28.

How does Bay Minette fit Novelis’ market outlook?
Novelis is adding the Bay Minette facility while management forecasts long-term growth across its principal end markets. Beverage packaging, which represented 62% of FY26 shipments, is estimated to grow at about 4% annually from FY2026 to FY2031 excluding China, while automotive is estimated to grow at about 3% to 5% annually over the same period.
Management cites strong beverage-can demand from energy drinks, carbonated soft drinks and specialty cans, while also noting soft beer-consumption trends. In automotive, it points to favourable North American vehicle mix and pent-up demand as capacity constraints ease, alongside weak European economic conditions and a Europe-and-Asia market-share shift toward Chinese electric-vehicle manufacturers.
Aerospace represented 3% of FY26 shipments and is projected by management to grow about 4% annually from FY2026 to FY2031, supported by multi-year original equipment manufacturer order backlogs. Specialty represented 17% of shipments, with near-term demand described as subdued in building and construction but strong in cables, batteries, energy storage systems and food.
What financial measures frame the Bay Minette rollout?
Novelis reported capital expenditure of Rs 154.3 crore in the first half of FY27, up from Rs 91.3 crore in the first half of FY26. Adjusted free cash flow was negative Rs 180.4 crore in the first half of FY27, compared with negative Rs 49.9 crore a year earlier, while adjusted free cash flow before capital expenditure was negative Rs 26.5 crore versus positive Rs 41.4 crore.
Adjusted EBITDA, or earnings before interest, tax, depreciation and amortisation, was Rs 102.4 crore in the first half of FY27, compared with Rs 83.8 crore in the prior-year period. Q2 FY27 adjusted EBITDA was Rs 50.8 crore, and Novelis said in its summary that this was 20% higher than the comparable quarter.
Net leverage, defined by Novelis as adjusted net debt divided by trailing-12-month adjusted EBITDA, increased to 4.7 times in Q2 FY27 from 4.5 times in Q1 FY27 and 4.1 times in Q4 FY26. Liquidity was Rs 200 crore at September 30, 2026, and Novelis entered a Rs 50 crore unsecured term-loan facility in July 2026 that matures in July 2028.
Management expects FY27 capital expenditure at the top end of its Rs 210 crore to Rs 240 crore range, including about Rs 35 crore of maintenance capital expenditure. It also expects free cash flow to become positive by the end of FY27 and net-leverage reduction to begin in Q4 FY27.
Conclusion
Novelis has set out a defined commercial-start timetable for Bay Minette: it had spent Rs 440 crore by Q2 FY27, completed the first cold-mill coil in September 2026 and expects commercial shipments in Q1 FY28. The project is planned to add 600kt of rolling and recycling capacity as capital expenditure and negative adjusted free cash flow remain elevated versus the prior-year period.
The next disclosed operating milestones are the first cast ingot targeted in Q3 FY27 and planned hot-mill coil production in Q4 FY27. Management’s stated financial markers are a return to positive free cash flow by the end of FY27 and the beginning of net-leverage reduction in Q4 FY27, while initial customer allocations, shipment volumes and the path to full capacity remain undisclosed.
